Removing an existing fire doorset is not simply a case of taking the door off its hinges and pulling the frame out.
The way an existing doorset is removed can have a major effect on the condition of the surrounding walls, the structural opening and the installation of the replacement doorset.
This is particularly important in older buildings, where you can find construction methods and fixing arrangements that are very different from those used today.
I’ve seen doorset removals turn into much bigger jobs simply because the existing frame wasn’t removed carefully.
Plaster can come away with the frame. Paint can tear away from the wall. Architraves can damage the surrounding plaster. Old fixings can pull masonry apart. And if you start levering against the wall rather than the frame, you can quickly create damage that then needs another trade to repair.
The whole principle I work to is simple:
Create a path of least resistance.
Don’t try to overpower the doorset.
Work out what is holding it in place, release it progressively and make the frame the part that takes the force.
Don’t Remove the Existing Doorset Until You Know the Replacement Will Fit
This follows directly from Part 2.
One of the biggest mistakes I see is removing the existing doorset and only then discovering that the replacement is the wrong size.
That can leave you with a serious problem.
The building may be left without the required protection, the opening may be unsecured and the installation can suddenly become a much bigger job than expected.
I’ve seen doorsets manufactured incorrectly and then have to be stored or, in some cases, thrown away because they simply weren’t suitable for the opening.
The worst time to discover that is when the old doorset is already on the floor.
Before removing anything, I want to check:
- The existing doorset size
- The structural opening
- The new doorset dimensions
- The frame depth
- The floor condition
- The surrounding wall construction
- Where the new frame is going to be fixed
- Whether all the doorset components are on site
- Whether there are any obstructions
- Whether the installation has been properly planned
The replacement may also have been manufactured to correct a problem with the old doorset.
For example, the old door might have had an excessive gap underneath.
Simply copying the dimensions of the old installation could therefore reproduce the original problem.

It is much easier to discover a problem while the replacement is still outside than after you’ve spent time removing the existing doorset.
Measure the Existing Doorset First
If the existing doorset is fitted, measuring it gives you a useful starting point.
In theory, if the replacement doorset is manufactured to the same dimensions and the opening has sufficient room around it, the new doorset should fit.
But I never want to rely on that alone.
I measure the existing doorset myself where possible.
On some jobs the measurements have previously been taken by a surveyor. That doesn’t automatically mean they are wrong, but the person carrying out the survey may not be a joiner and may not fully understand how the door, frame and opening relate to one another.
The person installing the doorset is ultimately the person who has to make it work on site.
That’s why I want to check the opening myself before I start removing anything.
Older Buildings Need Extra Care
This is where things can get interesting.
Older buildings can have completely different openings from one door to the next.
You cannot necessarily assume that because one doorset is a certain size, the next one will be the same.
I’ve worked on buildings where almost every doorset seems to have its own dimensions.
You can have:
- Different wall thicknesses
- Different floor levels
- Different frame sizes
- Previous alterations
- Plaster built up around the frame
- Mortar or other material covering the opening
- Timber construction hidden behind the finished surface
- Damaged masonry
- Openings that have moved over time
So on older buildings, take extra care measuring up.
Don’t assume the surveyor’s dimensions tell you everything you need to know.

Understand What Is Actually Around the Frame
Before you start pulling the existing frame apart, look carefully at what is around it.
The finished wall may hide how the opening has been constructed.
You might find plaster, mortar, timber, laths, previous repairs or other materials around the frame.
Sometimes the frame has effectively been buried into the surrounding finish.
This is particularly important in older buildings.
A structural opening can sometimes be constructed from timber, with laths attached to the timber as part of the surrounding wall construction.
From the finished side, you may not know that is what you’re dealing with.
Once you start removing the frame, however, you can quickly expose a completely different construction.
If you disturb the wrong part of it, you can weaken the opening or damage the surrounding wall.



Older buildings can contain timber structural openings and lath construction that require a different approach to removal.

Before you start removing a frame, think about what is holding the surrounding wall together and what you could disturb by removing it.
Cut the Seal Around the Architrave and Frame
One of the easiest ways to cause unnecessary damage is to start pulling the architrave or frame away from a painted or plastered wall without first breaking the seal.
Paint can effectively glue the edge of the architrave or frame to the surrounding finish.
If you pull it away without cutting that seal, the surface can tear away with it.
You can end up pulling off the skin of the paint or taking sections of plaster away from the wall.
Before removing anything, cut cleanly around the edge where the architrave or frame meets the surrounding wall.
The aim is to break that seal so the finish isn’t being dragged away with the timber.
It only takes a little time to do it properly, but it can save a considerable amount of repair work afterwards.
Removing the Architrave Carefully
The architrave needs just as much consideration as the frame itself.
Some architraves have been glued into position.
When you try to remove them, they can come away in pieces.
Others may have become buried into the surrounding plaster, meaning that simply pulling them away can break the plastered wall.
This can be particularly frustrating when the new doorset is going into an otherwise finished building and you’ve now created unnecessary plastering and decorating work.
Before removing the architrave, cut through the paint, plaster and adhesive seal around it.
Then work progressively rather than trying to rip the whole length away in one movement.
The Direction You Pull Matters
When pulling an architrave away, the direction of the force is important.
I want to pull the architrave towards me or towards the centre of the doorset, rather than pulling it in line with the wall or towards the wall.
If you pull in the wrong direction, you can create a lever against the surrounding wall.
That lever can start pulling the plaster or finished surface away with the architrave.
Instead, work in small increments.
Carefully pry a small section away, then stop and look at what is happening.
Move along the architrave progressively, monitoring the wall as you go.
The objective is to remove the architrave while causing as little disturbance as possible to the surrounding finish.

The objective is to remove the architrave — not the plaster attached to it.
Watch for Alarm Wires and Other Services
There can also be other things hidden around a doorset.
Alarm wires, cables and other services may have been routed around or behind the frame and architrave.
Don’t assume that because you are removing a piece of timber, there is nothing else behind it.
Look before you lever.
If you damage a cable while removing the architrave, you’ve turned a doorset replacement into another problem that needs resolving.
Take your time when exposing areas that you cannot see.
Glued Architraves and Future Maintenance
I’ve seen glued-on architraves come away in pieces during removal.
That makes me question the practice of simply gluing new architraves into place without considering what happens when the doorset needs to be inspected, maintained or removed in the future.
Installation isn’t necessarily the last time somebody will touch that doorset.
Fire doors are subject to ongoing inspection and maintenance, so the way the installation is finished should take future access into consideration.
You don’t want to create unnecessary damage every time somebody needs to work around the doorset.
Removing the Frame Is a Skill in Itself
Once the architrave has been dealt with, you can start concentrating on the frame.
This is where the method of removal really matters.
I’ve developed a particular way of removing existing doorsets to minimise damage to the surrounding walls and structural opening.
The objective isn’t simply to get the frame out as quickly as possible.
The objective is to remove it while causing as little unnecessary damage as possible to the building.
If you attack the frame and start levering against the wall, you can quickly damage the plaster, masonry or structural opening.
The frame should be the part that takes the force.
Not the wall.
Work Around the Frame
You basically need to work your way around the frame.
If there are screws or other fixings holding the frame in place, remove them where necessary.
Sometimes you may need to dig out the screw holes to gain access to the fixing.
Don’t just keep applying more force to a frame that is still securely fixed.
Find the fixing.
Release it.
Then move on.
The more resistance you remove before applying force, the easier and more controlled the removal becomes.
This is the path of least resistance principle.
Cutting the Frame at 45 Degrees
One of the techniques I use is to cut across the width of the frame at approximately 45 degrees.
The reason for the angle is important.
If you make a straight cut and then try to lever the section out, the two sections can catch against each other and bind.
That makes the removal harder and encourages you to apply more force.
Instead, the angled cut creates a section that can be removed more easily.
Cut through the width of the frame at approximately 45 degrees and then remove the angled section that isn’t trapped.
Once that section is out of the way, you have created more room to work on the remaining frame.

Lever Into the Frame — Not Into the Wall
This is one of the most important parts of the technique.
When you get your lever behind the frame, lever into the frame rather than levering against the wall.
If you use the wall as your lever point, you’re transferring the force into the wall.
And guess what?
The wall can come away.
That’s exactly what we’re trying to avoid.
Get the lever behind the frame and work against the frame itself.
The frame can crush under the force.
The wall shouldn’t have to.
The objective is to make the frame give way rather than making the building give way.
Let the Frame Crush, Not the Wall
A timber frame can take a considerable amount of force before it finally comes away.
Instead of trying to pull the entire frame out in one piece, work with it.
If the frame needs to crush or break down as you remove it, that is preferable to transferring the same force into the surrounding wall.
You’re removing the old frame.
You don’t need to preserve the old frame.
You do need to preserve the opening.
That distinction is important.
Using the Lever Sideways
Another technique I use is to rotate the bar rather than simply pulling it backwards.
Once the bar is positioned behind the frame, instead of levering the bar backwards, I can rotate it clockwise or anti-clockwise.
The head of the bar, with the fork in it, might only be around 30–40 mm wide.
But rotating that bar sideways can generate a surprising amount of force.
The advantage is that it can provide a good initial movement without putting unnecessary force into the surrounding wall.
I find this particularly useful as a starter technique.
The frame might initially be reluctant to move.
Rather than immediately trying to pull it away with a large levering movement, the sideways rotation can help get the frame moving in the direction you want.
Once you’ve created that initial movement, you can continue working around the frame.

You don’t always need to pull a lever backwards to generate force.
If you can get the bar behind the frame, rotating it sideways can give you enough initial movement to start the frame moving without putting unnecessary force into the surrounding wall.
Removing the Head
The same principle applies to the head of the frame.
Cut through the width of the frame at approximately 45 degrees.
Remove the section that will come away easily.
The aim is to avoid creating a straight-cut section that catches and binds when you try to remove it.
Once you’ve created the opening, use the structural opening where the frame sits as the area you’re working from.
Don’t start levering against the vulnerable edges of the surrounding wall.
Again, the principle is:
Make the frame give way before the wall does.
Watch for Older Timber Fixings
When removing old doorsets, particularly in older buildings, don’t assume the frame is fixed using modern screws and plugs.
You can come across older fixing methods where a piece of timber has been fitted into a mortar joint and used as a fixing point for the frame.
An old joiner could take a rectangular piece of timber and cut away sections along its length to create a shaped, wedge-like fixing.
When the timber was hammered into the mortar bed, its shape could cause it to twist and lock into position through friction.
The frame could then be fixed into that timber.
These old fixing methods can be surprisingly sturdy.
And if you don’t recognise what you’re looking at, you can easily damage the opening while trying to remove the frame.
Don’t Automatically Remove a Good Old Fixing
If you come across one of these old timber fixing points and it is still solid, don’t automatically assume it needs to be removed.
Some of these fixings have been in place for generations.
If something has been there for 100 years and is still solid, you have to ask yourself why you’d automatically rip it out.
Inspect it properly first.
Check that it is:
- Sound
- Secure
- Free from obvious deterioration
- Not loose
- In a suitable position
- Capable of accepting the required fixing
However, there is an important distinction.
A fixing being old and physically strong does not automatically mean it is an approved fixing method for the new fire doorset.
The replacement doorset still needs to be installed using the fixing arrangement supported by the manufacturer’s documentation and the relevant evidence for that particular doorset.

An old timber fixing that’s been solid for decades may be worth preserving — but inspect it properly and make sure it is suitable for the new installation and its specified fixing method.
Protect the Structural Opening
Once the existing frame has been removed, take a proper look at the opening.
Don’t immediately assume:
“The new frame will cover that.”
Check it.
Look for:
- Loose material
- Damaged masonry
- Gaps
- Previous alterations
- Unexpected voids
- Timber construction
- Stud construction
- Missing fixing points
- Movement
- Uneven surfaces
- Obstructions
The opening you discover after removing the old doorset may be very different from what you could see beforehand.
This is why removal and preparation are so closely connected.
Removing a Doorset Can Involve Other Trades
This is something that can happen very easily, particularly in older buildings.
You start with what appears to be a straightforward doorset replacement.
Then the architrave damages the plaster.
The frame removal damages the wall.
An old fixing comes out of the masonry.
A hidden cable is discovered.
The floor needs attention.
Suddenly you’re involving:
- Plasterers
- Decorators
- Electricians
- Builders
- Other trades
What looked like a simple doorset replacement can become a much bigger job.
That’s why I put so much emphasis on minimising damage during removal.
Every bit of unnecessary damage creates another job.
Don’t Leave the Building Without Protection
This is another reason to get your preparation right.
If you remove the existing doorset and then discover that the replacement is wrong, you’re now dealing with a much bigger problem.
You may have:
- Lost security
- Lost fire separation
- Restricted access
- Created disruption
- Created a temporary opening
- Delayed the installation
The timing of the work needs to be considered before the old doorset comes out.
For example, in a school, some work may need to be completed outside normal hours or during a holiday period to minimise disruption.
The replacement needs to be ready and the work properly planned before you create the opening.
The Floor and Surrounding Area Still Matter
Removing the old doorset is also a good opportunity to confirm what is happening around the opening.
Look again at the floor.
I’ve seen floors that run unevenly in both directions.
You can have a high carpet on one side and vinyl on the other, creating a significant difference underneath the door.
You can also have thresholds, floor coverings and other obstructions that affect how the replacement door will operate.
If you don’t identify these problems early, you can end up chasing them after the new doorset has been installed.
Look Before You Apply Force
The biggest lesson I can give you from removing old doorsets is simple:
Don’t just keep applying more force.
If something isn’t moving, there is usually a reason.
It could be:
- A screw
- An old timber fixing
- A nail
- A section of frame that is binding
- An architrave still attached
- Plaster holding the frame
- A hidden fixing
- Another part of the construction resisting movement
Find the resistance.
Remove or work around it.
Then continue.
The aim is always to make the removal easier by reducing the resistance, rather than simply increasing the force.
The Path of Least Resistance
This is the principle behind the whole removal process.
Cut the seal.
Remove the architrave carefully.
Expose the frame.
Find the fixings.
Remove or release them where necessary.
Cut the frame.
Remove the section that isn’t trapped.
Get the lever behind the frame.
Apply the force into the frame.
Rotate the bar if you need to start movement.
Work progressively around the frame.
Protect the surrounding wall.
Protect the structural opening.
You’re not trying to win a fight with the doorset.
You’re trying to make it easier for the doorset to come apart than it is for the wall to be damaged.
